Size and shape of the building

The most obvious factor is square footage, more roof and wall area to cover means more material and more labor. But total size is not the whole story. Roof pitch affects how much surface area is actually being sprayed relative to the building's footprint, and a building with a complex roofline, dormers, lean-tos, or multiple roof planes, takes longer to mask and spray cleanly than a simple rectangular structure of the same footprint.

Ceiling height and eave height matter too, since a taller pole barn simply has more wall surface area per linear foot of perimeter than a shorter one, even at the same footprint.

Open cell vs closed cell foam

Closed-cell foam costs more per board foot than open-cell foam, reflecting its higher density, higher R-value per inch, and its role as both an air barrier and a vapor retarder. Open-cell foam is less expensive per board foot but is applied at greater thickness to reach a comparable R-value in some assemblies, and it does not offer the same vapor-retarding performance.

The right choice is not simply the cheaper one. In a pole barn, closed-cell foam is usually the standard at the roof deck specifically because it controls condensation, which is often the actual problem driving the project in the first place. Foam is priced and applied by thickness, and the thickness needed depends on your target R-value, which in turn depends on how the building is used. A cold storage building that only needs condensation control at the roof requires less thickness than a heated workshop aiming for a comfortable, efficient interior through a Minnesota winter.
